Mahindra Bolero Restoration in Coimbatore | Jeep Club India
A rusted Bolero rolls into our Peelamedu workshop — red Valparai dirt caked on, leaf springs sagging, wheel arches eaten through, the old DI engine straining like a tractor on a hill. The owner pats the hood: "Make it better than new." That's every week at Jeep Club India.
The Bolero isn't a fragile SUV — it's a mechanical anvil built to haul, endure Western Ghats monsoons, and outlast lesser vehicles. But coastal humidity and years of overloaded hill routes eventually win. Restoring one properly means structural work, not a fresh paint job hiding rot underneath.
We take the body off completely and sandblast the bare ladder-frame chassis, checking for cracks near engine mounts and leaf spring shackles. Rusted sections get cut out and replaced with welded high-tensile steel — never patched. A twisted chassis ruins alignment permanently, so correction happens before anything else. The frame then gets epoxy primer and rubberized anti-rust coating.
Body filler hides rot; it doesn't fix it. We map rust across A-pillars, door bottoms, rear quarters, and footwell floors, then cut and fabricate exact replacement panels, shaping wheel arches with an English wheel. Panels are welded, seam-sealed, and left fully solid before paint.
Engines with 200,000+ km get stripped to the block, hot-tanked, bored for oversized pistons if needed, and fitted with new bearings and a rebuilt head. M2DiCR injectors and the high-pressure pump go out for calibration. Fresh gaskets, water pump, and timing kit finish the job.
Gearboxes get new synchros, bearings, and seals to kill the notorious gear crunch. Clutches are replaced — often upgraded to heavy-duty for load or campaign vehicles. U-joints, differentials, and backlash are set correctly, with locker options for serious trail use.
New leaf packs (with helper leaves for Campers), nitrogen gas-charged shocks, rebuilt steering box, and polyurethane bushings throughout transform the ride from bullock-cart to controlled.
Old brittle harnesses are fully replaced with marine-grade wire and upgraded alternators for winches or lighting. Bodies get 2K urethane primer and multi-coat paint, plus rubberized underbody coating and steel skid plates for the sump and fuel tank.
Sound-deadening throughout, reupholstered seats, and a fully overhauled AC system built for Trichy or Madurai heat.
Best for estate/farm owners, overlanders, and commercial operators. Not for highway-speed or luxury seekers. Never buy a heavily rusted Bolero to save money — start with a mechanically tired but structurally solid chassis.
Paint over rust, reused clogged radiators, oversized tyres on stock suspension, and 15-year-old wiring left in place — all recipes for repeat failure.
A full restoration takes 8–12 weeks. Severely rusted bodies are fine to restore if the chassis is solid; rotten chassis rails mean finding a better donor. 235/75 R15 A/T tyres suit Tamil Nadu hill and monsoon driving best.
